I hate to say this but did you reconnect the electrical connections to the transfer case?

Popping from intake is usually an indication of timing issue. Worst case issue, flat lobe on cam shaft but this is a constant. Check the timing first.

I think you have it spot on with the crankshaft sensor. Before I went and bought another sensor, because they are expensive, try cleaning the old one first. I have a Blazer and that is what I did, but my sensor was bad so I bought another one and everything works now.

with the engine off, grab each pulley that the belt rides on. You are looking for one that is loose. When you find the problem, replace it and install a new belt.

you need to stop both front wheels from turning to see if 4 wd is working
just stopping one side means nothing as the diff action is operating and making the opposite wheel go faster

if you have fuel out of the vacuum connection it would have been a problem pressure regulator
to check for a bad pump , ave fuel pressure test don( 45-65 psi is the ball park figures for most makes )
have the fault codes read to get to the problem rather than wasting money guessing and not fixing

It could be your differential nut on the input shaft of the front drive has backed off and causing the noise you hear when in 4x4 mode.

To bypass the passlock system you will need to use a multimeter and find the resistance of the chip in the key. Just put one probe lead on each side of the key and measure the resistance. Once you have this reading you will need to chain together resistors to match this reading. Once you have made a resistor you will look at the base of the column for the small orange and white wires in a 2 pin connector. I always snip these on the column side of the connector so if it ever needs to go back to a factory setup there are no cut wires on the vehicle side of the plug to fix. You will snip these wires and install the resistor between them.

The best way to do this is change one line at a time or do you have them all off now. I did send you and answer to search for a print on where the lines hook up to. Hope this helps.

Pull the o2 sensor out of the exhaust pipe if possible and see if the truck will start. If it starts and runs at all then you need to check the catalytic converter and muffler as one of them is blocked off inside and it most likely is the cat. When this happens it won't allow fuel to get to the engine cylinders and the truck to start. Hope this helps.

Do you know how to test a starter electrical circuit ?
How to voltage drop test starter motor circuit
Starter Voltage Drop
The anti- theft system has nothing to do with the cranking of the starter . Disables fuel injectors so the engine doesn't run .
The theft deterrent system has been incorporated into the body control module (BCM). The theft deterrent is provided in order to prevent the vehicle operation if the correct key is not used in order to start the vehicle. The ignition key turns the lock cylinder. The cylinder rotation produces an analog voltage code in the Passlockā„¢ sensor. This voltage code is received by the BCM. The BCM compares the voltage code to the previously learned voltage code. If the codes match, a class 2 message is sent from the BCM to the powertrain control module (PCM)/vehicle control module (VCM). The message enables the fuel injectors.

From looking at a wiring diagram i would say the headlamp dimmer switch is bad . Testing the electrical circuit would be the way to tell for sure ! Not guessing an just replacing parts . Both hi an low beams receive B+ voltage from the same fuse's an HDLP relay . From there B+ voltage goes through the dimmer switch to ground . The daytime running lights are a separate system , different fuse an relay an lights . Do you know how read an use a wiring diagram for testing electrical circuits ?
