1996 F250 Powerstroke 5 speed
when i turn my key, the starter just spins and doesnt mesh with the flywheel. the bendix is popping out, because it rubs slightly on the flywheel and has shined some of the teeth pretty good. it was working pretty decent then now it has probly worked 3 out of 30 times this week. it is my 3rd starter a premium remanufactured one from napa and the flywheel was pretty new when i got the truck - not the stock one. all my wires are right and i tried a new sonlenoid behind the battery and the starter tests out fine. still no luck. just wondering is there flywheels with different numbers of teeth, or any other guesses as to what the problem may be.
Sounds like drive is sticking again. Sometimes if you can remove an inspection cover & spray drive area with white lithium grease it will help, but not 100% if that's possible on your particular vehicle. Did you happen to double check alignment of starter? Sometimes too many shims, or maybe one added in right place will stop binding against flywheel to allow for better engagement.
