SPECIAL SERVICE TOOL(S) REQUIRED Description Tool Number Multi-Port Fuel Injection (MFI) Fuel Pressure Gauge T80L-9974-B
Removal
  1. Depressurize fuel system as outlined in Service Procedures- Fuel System Pressure Relief.
  1. Remove rear seat cushion. Refer to Section 01-10.
  1. Remove plastic grommet from floor pan.
  1. Disconnect fuel pump module electrical connector.
  1. NOTE: To disconnect fuel tubes from fuel pump module, compress tabs on both sides of each nylon push connect fitting and ease fuel tube out of fuel pump module.

    Disconnect fuel and vapor return tubes from fuel pump module.
  1. Turn fuel pump locking retainer ring counterclockwise using Fuel Tank Sender Wrench D84P-9275-A or equivalent and remove fuel pump locking retainer ring.
  1. NOTE: After fuel pump module removal, immediately cover fuel pump module opening in fuel tank in order to prevent fuel system contamination.

    Remove fuel pump module and cover fuel pump module opening in fuel tank.
  1. Remove fuel pump module O-ring seal and discard.
Installation
  1. NOTE: When cleaning fuel pump module mounting surface on fuel tank, use caution to prevent any foreign material from entering fuel system.

    Clean fuel pump module mounting flange and fuel pump module mounting surface and O-ring seal groove on fuel tank.
  1. Apply a light coat of Premium Long-Life Grease XG-1-C, -K or equivalent meeting Ford specification ESA-M1C75-B on a new O-ring seal to hold it in place and install it into the O-ring seal groove on the fuel tank.
  1. Install fuel pump module carefully to ensure that filter is not damaged. Make sure that locating keys are in keyways and O-ring seal remains in place.
  1. Hold fuel pump module in place and install fuel pump locking retainer ring finger-tight. Make sure that all locking tabs are under fuel tank lock ring tabs.
  1. Secure fuel pump locking retainer ring by rotating clockwise using Fuel Tank Sender Wrench D84P-9275-A or equivalent until fuel pump locking retainer ring rests against stops.
  1. Connect fuel and vapor return tubes to fuel pump module.
  1. Connect fuel pump module electrical connector.
  1. Install plastic grommet in floor pan.
  1. Install rear seat cushion. Refer to Section 01-10.
  1. Install Multi-Port Fuel Injection (MFI) Fuel Pressure Gauge T80L-9974-B as outlined in Service Procedures-Fuel System Pressure Relief.
  1. Turn ignition switch to RUN position for three seconds repeatedly (5 to 10 times) until pressure gauge reads at least 270 kPa (30 psi). Check for leaks at fittings.
  1. Remove pressure gauge, start engine and recheck for leaks.

I cant get the cap off of my gas tank to take the fuel pump out, how do I get the fuel pump out?

Relieve the fuel pressure at the pump switch located in the passenger compartment under the carpet of the transmission hump on the passenger side. Remove the fuel tank. Turn the lock ring counterclockwise until it's loose and remove the lock ring. Pull the fuel pump/sending unit from the tank being careful not to bend the arm for the sending unit float. Discard the old lock ring seal. Installation is reverse of removal with the following additions: (a)Apply a coat of heavy grease to the new lock ring seal to hold it in place during assembly. Install the seal in the lock ring groove. (b)Install the fuel sender/pump unit into the fuel tank so that the tabs of the unit are positioned into the slots in the fuel tank. Make sure to keep the seal in place during installation until the lock ring has been tightened properly. (c)Hold the fuel sender/pump unit in place, install and tighten the locking ring clockwise until the stop is against the retainer ring tab. - Mazda Pickups Repair Manual

Electric Fuel Pump REMOVAL & INSTALLATION CAUTION
Fuel injection systems remain under pressure, even after the engine has been turned OFF. The fuel system pressure must be relieved before disconnecting any fuel lines. Failure to do so may result in fire and/or personal injury.
  1. If equipped with air suspension, the air suspension switch, located on a side panel of the trunk compartment, must be turned to the OFF position before raising the vehicle.
  2. Disconnect the negative battery cable.
  3. Relieve fuel system pressure using the recommended procedure.
  4. Raise and safely support the vehicle.
  5. Remove the fuel tank from the vehicle and place on a suitable work bench.
  6. Remove any dirt that has accumulated around the fuel pump retaining flange so it will not enter the tank during pump removal and installation.
  7. On 1988-94 models, turn the fuel pump locking ring counterclockwise and remove the locking ring.
  8. On 1995-00 models, remove the retaining bolts around the perimeter of the fuel pump module.
  9. Remove the fuel pump/sending unit assembly. Remove and discard the seal ring. To install:

Fuel Tank Module holds the fuel filter: Removal & Installation Short Wheel Base To Remove:
Fuel tank (short wheelbase) gm-04-00-3125.gif

  1. Remove the Fuel tank.
  2. Disconnect the harness connectors from the module.
  3. Disconnect the fuel and emission hoses from the module. NOTE: To avoid damaging the lock ring, it is recommended to use special tool GM # J-45722 or equivalent to remove the lock ring.
  4. Using a spanner tool remove the fuel pump module lock ring. Fuel pump module gm-05-00-2551.gif

  5. Remove the fuel pump module and discard the O-ring seal. WARNING
    Drain the fuel from the fuel pump module into a fuel container to avoid the risk of fire and personal injury. Do not store fuel in an open container.
    NOTE: The lock ring may be reused even if "DO NOT REUSE" is stamped on it if the lock ring is not warped or damaged.
  6. Check the lock ring clearance on a flat surface using a feeler blade. If the lock ring is warped more than 0.016 in (0.41 mm), replace it.
To Install:
WARNING
Replace the fuel module O-ring when reinstalling the fuel module to reduce the risk of a fuel leak that may cause a fire and personal injury.
  1. Install a new O-ring on the fuel tank.
  2. Place the fuel module into the fuel tank.
  3. Install the fuel module lock ring using a spanner tool.
  4. Connect the fuel and vapor hoses to the module.
  5. Connect the harness electrical connectors to the module.
  6. Install the Fuel Tank.
  7. Check for fuel leaks using the following procedure:
    • Step 1: Place the ignition in the ON position for 2 seconds
    • Step 2: Place the ignition in the OFF position for 10 seconds
    • Step 3: Place the ignition in the ON position
    • Step 4: Check for fuel leaks.

  2. Remove the fuel tank and place it on a bench.
  3. Remove any dirt that has accumulated around the fuel pump retaining flange so it will not enter the tank during pump removal and installation.
  4. Turn the fuel pump locking ring counterclockwise and remove the locking ring.
  5. Remove the fuel pump and bracket assembly. Remove and discard the seal ring. To install:
  6. Clean the fuel pump mounting flange, fuel tank mounting surface and seal ring groove.
  7. Apply a light coating of grease on a new seal ring to hold it in place during assembly and install in the seal ring groove.
  8. Install the fuel pump and bracket assembly carefully to ensure the filter is not damaged. Make sure the locating keys are in the keyways and the seal ring remains in the groove.

  5. Remove the fuel tank from the vehicle and place on a suitable work bench.

Fuel sensor

  1. Release fuel system pressure.
  2. Fuel tank must be removed prior to fuel pump service.
  3. Using a hammer and a brass drift, carefully tap the fuel pump lock-ring counter-clockwise to release the fuel pump.
  4. Remove the fuel pump and its O-ring from the fuel tank, and discard the old O-ring.
  5. Cover tank openings to prevent dirt from entering system.


FUEL GAUGE SENDING UNIT REMOVAL

  1. Gently bend the sending unit locking tabs away from the sending unit.
  2. Remove the electrical connector cover (red). Remove the sending unit wires from the electrical connector.
  3. Use one screwdriver to push on the fuel pump body, and use another to release the sending unit locking tab from the sending unit.
  4. Slide the sending unit assembly off of the fuel pump reservoir housing.
  5. Pull the wires through the reservoir body and fuel pump cover plate.


FUEL GAUGE SENDING UNIT INSTALLATION

  1. Bend the sending unit wires and lay them into the slot on the back of the sending unit.
  2. Slide the sending unit into the slots on the fuel pump reservoir body. Slide the wires through the triangle shaped hole in the fuel pump reservoir body. Check that the tab in the fuel sending unit locks into the detent in the fuel pump reservoir body.
  3. Slip the wires onto the tab of the fuel pump reservoir body.
  4. Slide the sending unit wire terminals into the electrical connector. Install the terminal locking cover.
  5. Slide the fuel sending unit electrical connector into the bottom of the fuel pump electrical connector. Check that the connectors are securely attached and fully pushed into each other.
FUEL PUMP INSTALLATION

  1. Wipe seal area of tank clean, and install a new O-ring seal on pump.
  2. Position fuel pump module in tank and secure with the lock-ring.
  3. Using a hammer and a brass drift, carefully tap the fuel pump lock-ring clockwise to lock the module in place. NOTE: Do not overtighten the lock-ring, because the fuel pump seal could split and leak.
  4. Install fuel tank assembly. NOTE: ASD and fuel pump relays remain energized for 7 minutes during the following test, unless the test is stopped or the ignition switch is turned to the OFF position.
  5. Using scan tool, place ignition switch in "RUN" position and use Actuate Output Test "Auto Shutdown (ASD) Relay", to activate fuel pump and pressurize system.
  6. Check for leaks.
