Is there good operating instructions, or manual for Weller 8200 N 100/140 watts gun?

There are normally three of the same type. They are consumable, you don't need to stock all the different types - just buy the one you need for your current project. Note, these are high power and were commonly used for soldering wires in the point-to-point wiring used in old tube electronics. Do not use this on a Printed circuit board - it will damage any silicon component. Use a a soldering pencil for printed circuit boards.

Sears Hardware carries Weller and and has tips for the 8200 Weller Soldering Gun, I just swa them yesterday at Sears Hardware.

Can you solder aluminium with ordinary solder?

Yes actually, you need a special paste to do so try to google Aluminum Soldering Paste. I would think though in terms of strength its not going to be that strong nor reliable. Also aluminum is best not to solder unless you have a proper MIG welder. If its a flat surface try rivets.

You might try getting new bolts that are the next size up. For example #6 x 32 to # 8 x 32. Just tap out the existing holes.

Hello, does your soldering gun humm? If it humms then recycle the parts. There is short across the winding which causing the humm. If not, then make the you have right soldering tip for your Weller gun. Also make sure there is good tight connect on the solder tips with the barrel screws.

Dropped it and broke case

When I dropped my 35 year 0ld 8200N, I cracked a large piece out of the case above the grip. I used a steel filled epoxy called JB Weld to join the pieces. It is a two part epoxy that cures in 24 hours. Make a mold using masking tape to fill in missing pieces. The epoxy is runny at first, it will thicken in about 6 hours. This compound will fix about any thing and can be drilled and tapped like plastic. It will even adhere to the 8200N case material. The usual clear epoxies won't hold up.

It will not heat up, maybe tip needs to be

I am assuming that you installed a new tip. Note, the tip ends have to be 3/8 of an inch 90 degree bend so that when you insert the tip leads into the barrels, they go into the small holes in the barrels. Also note, the nuts to tighten the tip into the gun have to be installed onto the tip leads before bending the leads. Now when the tip is installed this way, the nuts tighten and hold the tip in the barrel. This tightening of the nuts allow the tip to have a good electrical connection to the barrels and this is what allows the tip to heat. You actually have an electrical current that passes through the barrels and the tip. It is a very low voltage (around 2) but a very high current. Over time the tip will not heat, this is a sign to either tighten the nuts, or look at the tip to see if it has a break in it. If it has an open, then it is time to change the tip.

Gun will not heat up tip unlesss it is pressed

This sounds like a "contact" problem where the tip installs in the gun. I would remove the tip and burnish the connections with some very very light sand paper or steel wool (an emery board is a nice 'tool' to add to your tool box). You'll also need to clean the gun connections themselves. Also make sure the connectors are tight, but be careful not to overtighten them or you'll break them. Good connections = good heat transfer. Correct replacement bulb (7194 and 194) burns out

Make sure the copper tip is intact and that the tip nuts have been loosened, then re-tightened to make clean contact of the tip to the gun barrels. The lamp is tied directly across the barrels, and when the tip is open circuited, the output voltage goes up enough to burn out the lamp. Hope this helps!

The voltage is nearly unreadable it is so low, but the current is quite high. If the tip won't heat, loosen the tip nuts and re-tighten.
