Hi Rocco here My dc925 drill, i was using it and when i plugged in the fully charged battery, it all of a sudden started smocking. thick smoke, without even pulling the trigger. I immediately removed the battery but battery is burnt out. I tested the switch for a short but showed good. I plugged in the other battery and it stared to smoke also but i unplugged it quicker and battery still ok. what can be the problem?

sounds like there may be a short somewhere. Don't use it like this as overheating the batteries will ruin them. and they cost almost as much as the drill
Take a look at this diagram. Items 14 and 15 are the wires that run from the switch to the motor. They tend to get hot and melt the insulation of the wire where the connector plugs into the motor. If the bare wire touches the metal motor housing then it will short out. I would guess that is what happened.
on the charger there is a red LED that blinks while it is charging when it is fully charged it will not blink usually about 1 hour to charge a DeWalt 18v battery
Check electrical contacts in drill body where battery connects.
Check wiring inside the drill, trigger and check also brushes.
You do not have to invest 329, you can buy "body only" machine for few bucks and reuse your charger and battery packs.

it is unlikely that you had two defective batteries, it makes more sense that the charger is overcharging them. It would have to be checked with an amp meter to be sure
They all do that a bit. The sparks when starting up and stopping are normal. If it has been used alot brushes may be a good idea but before they need to be changed it will spark quite a bit.
It will not hurt to inspect the amount of brush material remaining.
