I have a PMD660 as well and from time to time a memory card will become "corrupted". During a recording last evening the battery ran out "prematurely" and when replaced, the 660 had the unformat error. Fortunately the card was readable in my Hummingbird card reader.
Normally when I have had UNFORMAT problems in the past I would just FORMAT the card with the computer and the 660 would then be happy with it. Not this time! The 660 still stubbornly displayed UNFORMAT! This time I ended up having to use Partition Commander to wipe out the partition on the card and then DISK MANAGEMENT in the XP's Computer Management program to re-create the partition and format FAT32. Normally when you FORMAT all data is lost so this would end all hope of recovering data from the card.
In the case of hoping to recover lost recordings I would have tried QUICK FORMAT and then tried to "recover" the data with a program like Partition Magic or Partition Commander or some other program that could re-link the blocks and create directory entries.
We have a lot of these machines here at the university and on the two occassions we have had this error message it has meant that a student has put the card in the machine incorrectly and bent some of the pins inside the machine
I believe in the end that my card was actually physically damaged -- got a little dent in the card reader. i think that's my problem and i never did fix it. better luck to you.
I just encountered this with a new CF card. I tried formatting in a computer, I updated the PMD660 firmware, still had the unformat error. The Volume label on working cards were blank. The Volume label on the troublesome card said LEXAR. I formatted the card in the computer again except this time I made the Volume label blank. The card now works in the PMD660
I have the same issue with my PMD660 and I tried what you recommended. My Mac Disk Utility does not allow me to make the Volume label blank. Is it maybe a PC solution only?
The answer is you have to open the back where the batteries are once you open be careful not to open too wide as there is a ribbon connector! remove the cr2030 or equivalent watch/remote battery. taking this out for 1 minute will reset the recorder and should clear the unformat..

This seems to be a firmware issue and Marantz have resolved it on this page ( http://www.d-mpro.com/users/folder.asp?FolderID=3629&Tab=FAQ ).
Simply download the firmware file and drag it onto your cf card and click update. ALL THE INSTRUCTIONS ARE ON THE WEBPAGE ABOVE.

you need to fix sd memory card errors first and them format you sd card.
